1. 1994-99 models: Remove upper shock absorber nut, washer, shock cover and backing washer. Save nut and washer and discard shock cover and backing washer. 2000-03 models: Remove upper shock bolt, washer and shock cover and save washer. NOTE: Do not remove stock inboard washer that is positioned behind shock cover and against shock absorber. 2. All models: Remove OEM buttonhead screw and flanged nut directly to the rear of the upper shock mount on fender support. Note T-spacer in fender support. Save nut and discard bolt. 3. 1994-99 models: Position saddlebag support (item 1) with front bracket over shock stud and rear mount over hole in fender support. Install ½ * bushing (Item 2) over shock stud and into hole of support front mount. Install saved OEM nut and washer (items 3,4) and tighten securely. 2000-03 models: Apply Locktite to the OEM shock screw (Item 5) and install through the saved washer (Item 6), front bracket of the saddlebag support (Item 1), shock and into the frame. Tighten to 21-35 ft. -lbs torque. NOTE: If installing supports with sissy bar side plates, omit 5/16 * lock washer (Item 8). H-D sissy bar side plate mounts between fender support and fender. Khrome Werks® sissy bar plate mounts outboard of fender support. CAUTION: Be careful to not dislodge T-spacer from its position in fender while inserting screw through fender support and fender. 4. Insert supplied socket head cap screw (Item 7) and lock washer (Item 8) (if applicable) through the rear saddlebag support mount, sissy bar side plate (if applicable) , fender with T-spacer and frame. Apply Loctite to the saved flanged nut and secure. Tighten to 8-13 ft-lbs torque.

Do not use compressed air to clean brake drums or brake panels. Use a vacuum with a sealeddust collector. Wear a protective face mask and thoroughly wash your hands when finished.

Jack up rear of vehicle or raise on hoist. Support frame with safety stands. Remove lower shock absorber
attaching bolts. 2. Lower axle or raise body or vehicle until suspension is fully extended. CAUTION: Observe tension on brake line – do not strain. Remove coil springs noting location of the end of the coil spring in the lower spring seat. 3. Using a 3/4” drill enlarge the diameter of the hole in the lower spring seat to 3/4”. Remove all burrs and sharp edges (Figure 2). 4. Using a socket and extension, remove the rubber bump stop from the upper spring seat and discard (Figure 1). 5. Insert air cylinder into coil spring with stem at bottom (Figure 3). 6. Raise the axle or lower the body to install coil spring into spring seats and rotate to proper location. Attach lower shock absorber attaching bolts. Torque to 25 ft. lbs.

The capacity of the “fuel tank is 8.59 (2.2 US gal. 1.9 Imp. gal). I Any automotive gasoline with :1 pump octane number of 86 or higher. or research octane number of9i or higher‘ may he used. If “l ofgasoline or a higher octane grade. USE HONDA 2-STROKE INJECTOR OIL OR EQUIVALENT. I Premix gasoline and oil in a ratio of   20:1 Prepare the fuel mixture in a clean container, and shake until thoroughly mixed before Flling the fuel tank. i Too much oil will muse excessive smoking and spark plug fouling. Too little oil will cause engine damage or premature wear. Mix fuel in a ratio of 20 parts gasoline to 1 part oil. I Vegetable oils separate from gasoline more easily than mineral oils, especially in cold weather. It is advisable to use mineral oil when ambient temperatures of below 0°C (32°F) are expected. I If the gasoline-oil mixture is left standing in a container for a long period of time, lubricity will deteriorate. Use the mixture within 24 hours. I Once an oil container is opened, the oil must be used within one month, since oxidation may occur. Do not mix vegetable and mineral oils. Gasoline is flammable and explosive under certain conditions. Always stop the engine and do not smoke or allow open flames or sparks near the motorcycle when refueling

INSTALLATION Preparation 1. Position the vehicle on a motorcycle lift under the frame so the vehicle is upright and level. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Refer to the service manual and follow the instructions given to remove the seat and disconnect the battery cables, negative (-) cable first. Retain all seat mounting hardware. 3. Remove the battery from the vehicle per the instructions in the service manual. 4. Raise the rear of the vehicle to relieve the load on the shock absorbers. 5. Follow the service manual instructions to remove only the bottom end shock absorber fasteners on each side of the vehicle. Save the fasteners for later assembly. 6. Raise the rear of the vehicle further to allow access to the underside of the rear fender. 7. Remove the license plate from the vehicle (if installed). Retain the plate and attaching hardware. Rear Fender Removal NOTE Note the location and orientation of rear fender mounting hardware, and save for later assembly. 1. Refer to the service manual and follow the instructions given to remove the rear fender, with the following exceptions: a. Removal of the tail lamp from the fender is not necessary. Rear Lamp Wiring 1. Cut off and discard the socket housings and terminal ends from the turn signal wires. 2. See Figure 1. Unscrew and remove the turn signal stalk (15) from one of the turn signal lamps, and discard. Remove and retain the turn signal lamp and support (14) from the rear fender support cover. 3. Insert the blade of a small screwdriver into the slot at the bottom of the turn signal lamp lens (2), and twist to unsnap the lens from the housing (1)

See Figure 3 and Table 1. INSTALLATION Shock Absorbers Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) Installation of any accessory suspension components can affect cornering clearance. This could distract the rider, causing loss of control and death or serious injury. (00431b) NOTES This procedure requires that both shocks be removed prior to installing the new shock absorbers. You need to place the motorcycle on a center stand with the rear wheel raised off of the ground. The jiffy stand should be able to move through its full range of travel. Block the motorcycle under the frame so that the motorcycle is securely resting upright, the jiffystand may be moved through its full range of travel, and rear wheel is just off the ground. 2. Remove the lower shock mounting screw (1), washer (3) and nut (6) from the shock absorber (7). Save the hardware for reuse. 3. Remove the upper bolt (2), washer (4) and cover (5) and remove the shock absorber. Save the hardware for reuse. 4. Repeat Steps 1 and 2 for opposite side and save the hardware. 5. Apply 2-3 drops of LOCTITE 243® (blue) on the threads of the lower mounting bolt, then install bolt, lower washer and nut to the shock. 6. Apply 2-3 drops of LOCTITE 243® (blue) on the threads of the upper mounting bolt, then install the shock cover, upper mounting bolt and washer to the shock. Verify the cutout in shock cover locates properly

INSTALLATION Models with main FUSE: To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Refer to the Service Manual and follow the instructions given to remove the main fuse. Models with main CIRCUIT BREAKER: To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the negative (black) battery cable from the negative (-) battery terminal. Retain all seat mounting hardware. 2. ALL models: Install the Detachable Tour-Pak Rack Kit per the instructions in that kit, up to the point where the saddlebags are to be re-installed. NOTE Make note of the cable strap locations before releasing the harness from the upper frame tube. New straps will be fastened in the same location. 3. Cut the larger cable strap fastening Tour-Pak circuit [12] (see the Service Manual Wiring Diagram) of the vehicle main harness to the left-side upper frame tube, rearward of the shock absorber. Cut the small cable strap at the end of the circuit [12] conduit. 4. Slit the conduit open along its length to expose the final ten inches (0.25 M) of main harness circuit [12] wiring. Cut the three wires (Black, Blue, and Red with Yellow tracer) nine inches (0.23 M) from the three-way Multilock socket housing [12B]. The socket housing and cut wires can be discarded. 5. Obtain the socket housing, secondary lock (locking wedge), and three socket terminals from the kit. See the illustration at DEUTSCH ELECTRICAL CONNECTORS: REMOVING/INSTALLING SOCKETS in the Service Manual. Refer to CRIMPING INSTRUCTIONS in the Service Manual, and follow the instructions to install the terminals to the three wire leads of main harness circuit [12]. 6. Per the instructions under DEUTSCH ELECTRICAL CONNECTORS, insert the Blue lead and terminal into Cavity 1 of the new socket housing. Insert the Red/Yellow lead and terminal into Cavity 2. Insert the Black lead and terminal into Cavity 3. 7. Cut the excess conduit from main harness circuit [12]. 8. Obtain the two cable straps from the kit. As noted in Step 3, use one strap to bind the end of the main harness circuit [12] conduit. Use the second strap

INSTALLATION Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) NOTE XL Sportster 883 and XL1200R models may require loosening or removal of the rear muffler in order to install the right side rear axle cover. See the EXHAUST SYSTEM REMOVAL section of the Service Manual. 1. Support the vehicle, and loosen or remove the rear muffler if necessary. XL Sportster 883 and XL1200R models: Remove the right-side lower shock absorber mounting bolt. Save for re-installation. All other models: Remove and discard the right-side lower shock absorber mounting bolt. 2. Swing the bottom of the shock absorber out of the way. Position the right-side swingarm axle cover (2) over the swingarm and behind the shock absorber. 3. Reposition the shock absorber. XL Sportster 883 and XL1200R models: Install the shock absorber mounting bolt removed in Step 1. All other models: Install the shoulder bolt (3) from the kit. All models: Tighten the bolt to 45-50 ft-lbs (61-68 Nm) . NOTE When torquing the bolt, align two of the bolt-head flats parallel to the ground. This will allow proper orientation of the bar and shield logo on the bolt cover. 4. Position the bolt cover (4) over the bolt head (3) with the Bar-and-Shield logo oriented upright, and lock in place with the set screw (5). Tighten securely. Reposition and tighten the muffler per the Service Manual instructions. 5. Remove and discard the left-side lower shock absorber mounting bolt. Move the bottom of the shock absorber out of the way. Position the left-side swingarm axle cover (2) over the swingarm and behind the shock absorber. 6. Reposition the shock absorber and install the shoulder bolt from the kit. Tighten to 45-50 ft-lbs (61-68 Nm) , aligning two of the bolt head flats parallel to the ground. 7. Position the bolt cover over the bolt head with the Bar-and- Shield logo oriented upright, and lock in place with the set screw. Tighten securely

Refer to service manual for location. 2. Remove seat using service manual instructions. 3. Remove rear tail light using service manual instructions. 4. Remove rear turn signals using service manual instruc- tions. 5. See Figure 1. Clip the cable strap (1) to free the rear harness from the chassis seat pan. 6. Remove the two rear fender support cover screws (1) and remove covers (2) and fender mounting -J04721 bracket (4). Repeat for opposite side and carefully remo ve fender and place it on a non-scratch surface. 8. See Figure 3. Clip and remove two cable straps (1). Pull wire harness three inches towards the license plate bracket. 9. Remove flange nuts (2) from both sides of license/tail light bracket stud plates (3) and remove bracket. Install new license/tail light bracket using stud plates and flange nuts previously removed. Tighten nuts to 5-6 ft-lbs (6.8-8.1 Nm) . 11. See Figure 2. Install rear fender by installing two screws (1) on each side through the fender support covers (2), frame rails (3) and into the fender mounting brackets (4). Tighten to 12-18 ft-lbs (16.3-24.4 Nm) 12. See Figure 1. Connect rear harness connector to 8-place connector on main harness. 13. Use a large cable tie strap from kit to secure the rear harness to seat pan. 14. Install rear turn signal lights using service manual instructions. 15. Verify that there is no excess wire harness near the stud plate then secure the harness with a large cable strap where the straps were previously removed. 16. See Figure 4. Secure the turn signal harness (3) to the stud plate (1) using small cable strap (2) and route the turn signal wire through the tail light bracket clip (4) as shown.
