1. Find and unplug the O² sensor wires from the wiring harness and remove the ZIPSTRIP holding front O² sensor wires to the frame. Feed the end of the wire through the frame so they are free from the motorcycle. Note: pay attention to wire routing for re-installation. 2. Loosen the heat shield clamps on both the front and rear head pipe to gain easier access to the mounting nuts. 3. Remove the two head pipe mounting nuts from the flange at the heads. 4. Remove the clamp bolts that mounts the rear head pipe to the belt drive cover bracket. 5. Remove the two bolts from each muffler body where they attach to the stock mounting bracket. Carefully remove the exhaust system from the motorcycle and set aside. 6. Using a 7/8″ wrench, carefully remove the O² sensors from the stock head pipes and save for re-use on your RUSH system. 7. Remove the drive belt cover and remove the bracket off the rear cover bolt, bracket will not be re-used. 8. Loosen the brake rod at the rear eyelet using a T-30 torx socket. 9. Remove the three mounting bolts and washers attaching the exhaust mounting bracket. 10. If equipped with mid-controls, remove right side foot peg before installing your new RUSH system.

Remove the two head pipe mounting nuts from each fl ange, located at the cylinder head. 4. Remove the clamp bolt which mounts the rear head pipe to the belt drive cover bracket. 5. Remove the two bolts from each muffl er body where they attach to the mounting bar. Carefully remove exhaust pipes from the motorcycle and set aside. 6. Using a 7/8″ or 22mm wrench, carefully remove the O2 sensors from the stock head pipes and save for re-use with the new system. 7. Remove the drive belt cover and take the bracket off the rear cover bolt, the bracket will not be re-used. 8. Loosen the brake rod at the rear eyelet using a T30 torx driver. 9. Remove the three mount bolts and washers attaching the exhaust mounting bar (save hardware for re-use). 10. Carefully remove exhaust port fl anges and circlips from the stock exhaust system using snapring pliers. NOTE: Replace bent or damaged circlips. Check exhaust port gasket condition

INSTALLATION 1. See Figure 1. Remove stock capscrews (4) and stock shifter rod (2). Discard stock capscrews. 2. See Figure 2 and Table 2. Loosen the lock nuts (5) and turn the rod ends on the new aluminum shifter rod (1) to match the length of the stock shifter rod. 3. See Figure 2 and Table 2. Slide longer capscrew (3) through the front rod end of new shifter rod (1). Place rod on the outside of the lever assembly. Thread capscrew (3) into the lever assembly. 4. Slide shorter capscrew (2) through the rear rod end of new shifter rod (1). Place rod on the outside of the transmission shift lever. Thread capscrew (2) into the transmission shift lever. 5. Tighten capscrews to 10-15 ft-lbs (13.6-20.3 N-m) . 6. Firmly tighten the lock nuts (5) against the rod ends to 20- 24 ft-lbs (27.1-32.5 Nm) . 1 4 2 4 3 is05394 1. Lever assembly 2. Shifter rod 3. This kit fits 1988-2003 XL models. INSTALLATION Direct contact of D.O.T. 5 brake fluid with eyes can cause eye irritation, swelling, and redness. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 5 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. (00144a) Drain Brake Fluid 1. Remove bleed screw cap on rear brake caliper. 2. Install one end of a length of plastic tubing over caliper bleeder valve. Place free end of the tubing in a suitable container. 3. Open the bleeder valve about one-half turn and pump the brake pedal to drain the brake fluid out of the rear brake system. Do not re-use brake fluid. Remove brake line components carefully. Damage to seating surfaces can cause leakage. (00320a) Remove Existing Rear Brake Line 1. Disconnect wiring harness connectors from brake light switch spade terminals. 2. See Figure 1. Remove screws from the three P-clamps and one bracket used to secure brake line to motorcycle. a. Save all screws except bracket screw and save stock P-clamp, located at the right side sprocket cover, for later use. b. Do not mix up the screws. The screws must go back into the same threaded hole in which they were removed. c. Discard remaining two P-clamps. 3. Note brake line routing, then remove existing brake line. NOTE This kit contains clamps to replace the original equipment clamps removed, except for the small clamp on the right side sprocket cover.

INSTALLATION NOTE Internal shock absorber components are not repairable beyond the Service Parts listed on this instruction sheet. Consult your Harley-Davidson dealer if further service is required. The installation procedures for this kit are the same as the original equipment (OE) installation procedures in the Service Manual. Refer to the appropriate Service Manual for the rear suspension system removal and installation procedures. The OE hardware will be re-used in the kit installation. Installation of any accessory suspension components can affect cornering clearance. This could distract the rider, causing loss of control and death or serious injury. INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect negative (-) battery cable. 2. Remove mufflers using appropriate service manual instructions. 3. Discard gaskets and mufflers. 4. Install new gaskets on mufflers. 5. Slip muffler clamps on mufflers. 6. Loosely attach mufflers to the interconnect tube using existing screws and washers. 7. Position the ends of the front and rear exhaust pipes into front and rear cylinder heads and align exhaust system while tightening all nuts and bolts, beginning at the cylinder head exhaust ports and work back toward the mufflers. a. Finger tighten the upper nuts to the mounting studs. b. Tighten the lower nut to 9-18 in-lbs (1.0-2.1 Nm) . c. Tighten the upper nut to 60-80 in-lbs (6.8-9.0 Nm) . d. Tighten the lower nut to 60-80 in-lbs (6.8-9.0 Nm) . 8. Tighten the acorn nut on the rear exhaust pipe support clamp to 15-19 ft-lbs (20.3-25.8 Nm) . 9. Tighten muffler clamps to 45-60 ft-lbs (61.0-81.3 Nm) . 10. Tighten screws and washers to 15-19 ft-lbs (20.3-25.8 Nm) . 11. Connect negative (-) battery cable.

1. See Figure 1. Beginning at the front of the tank, position the elastic strap over front edge of fuel tank against frame backbone making sure elastic strap does not pinch off fuel tank vent tube located underneath left side of tank. When properly positioned, strap will run down front of tank and along bottom toward rear of tank. Adjust, if necessary. Pull bra to the rear of tank and fit bra snugly around rear of tank. When performing the following step, route the elastic strap and steel “S’ hook between the main wiring harness and the frame backbone. If the strap is not routed between the main harness and frame backbone, the “S” hook could eventually cut into the main harness wiring causing electrical system failure which could result in death or serious injury. 2. Position the rear elastic strap around the frame backbone making sure the strap and “S” hook, when fastened, pass between the main wiring harness and frame backbone. 3. Smooth out any wrinkles in bra.

Save for re-use. Note: If circlips look bent or twisted replace them with new circlips.
