The Vendor shall use the custom wiring specifications from the current model year Harley-Davidson set ups. One fully outfitted 2005 model is being decommissioned and may be used as a model for 2006 set up. 2. Attach custom tray, rear box, and custom electronics box to rear mount. Rear box should be attached to the rear of the motorcycle using no more than four mounting holes. The rear box shall be adjusted to the officer assigned to the motorcycle by moving it forward or to the rear and by using spacers to elevate the box for saddlebag lid clearance. 3. Install custom brackets for radio, radar/lidar, flashlight and rear box tray. Brackets from changed-out motorcycles can be used on the new motorcycles and vendor shall modify or reinforce to correct metal fatigue as necessary to maintain functionality. 4. Install all components in the rear electronic box to facilitate repairs and maximize available storage space. These components include power source for cell phone, two-way radio, opticom power supply and auxiliary fuse panel. 5. Set handlebars, hand controls and position of rear tour pack to proper height and alignment for assigned rider. 6. A 5-sided box (base and 4 sides) metal frame is included in 2004 models and will be re fabricated into a 3- sided box (base and 2 sides) and painted black by the Vendor to match existing 2005 models. This arrangement shall allow for a full-size closed-face “Syncrotec” helmet to be stored in the rear tour pack in addition to mounted specialized equipment.

Attach the “Y” bracket to the Power Pod by using the two Power Pod socket head screws that come in your parts kit. (This bracket may already be attached from the factory. ) 2) Remove the two screws on the Right Hand switch housing on your Harley Davidson motorcycle and reinstall them through the two “Y” bracket open holes and back into the switch housing holes. Tighten snugly. In this mounting position, the heads of the two socket head screws holding the “Y” bracket to the Power Pod should be touching the handlebar; this is necessary as it grounds the unit for proper operation. If the unit is not grounded properly, it will not operate. 3) Run the Power Pod’s 60″ power cord to your battery. Make sure as you hide the cord on the way to the battery, that your handlebars turn freely and that the cord does not come in contact with hot engine parts that may melt the wire over time. 4) At some point, before reaching the battery, attach (using the two butt connectors) the in-line fuse holder. TIP: Keeping the in-line fuse holder in an easy to access place (like under a side panel etc) rather than under the seat, may help you service the fuse easier in case of a blown fuse. In most cases, it’s easier to pull a side panel off than it is to remove a seat! 5) Attach the Power Pod lead wire (with in-line fuse now already attached) directly to the battery for power at anytime without using the key. The hot lead can also be run to the fuse box which will require using the ignition switch to “Accessory” or “ON” in some cases. TIP : Always use the in-line fuse for safety. 6) Insert the 20 amp fuse into the in-line fuse holder. Strap down with zip-ties any loose wires and you’re done!

UNDER THE HANDLEBAR MOUNTING A: Can the Tach be mounted inverted under the handlebars? A: Yes, if you have enough room to mount under the handlebars for the tach to mount and still be able to turn from lock to lock without hitting the tank or dash. See note in next paragraph for details on how to rotate the face of the Tach for appropriate positioning. BE AWARE: Chances of water intrusion are increased in this position! FACE ROTATION Q: How do I rotate the face of the Tach? A: With the Tach housing removed from the handlebar, unscrew the bezel (counterclockwise) and remove it from the housing, using a 5/32 Allen wrench loosen the the set-screw located inside the clamp area or at the rear of the clamp area. Rotate the face of the Tach to your preferred position, tighten the set screw and replace the bezel. COIL IDENTIFICATION Q: How can I tell positive from negative on my coil? A: Most motorcycles will have two wires going to each of the coils, and each coil will share one common-color wire and have one unique color wire. The common-color is the positive and the unique color is the negative. For example, a Yamaha set-up has a red/black on both coils – that is positive. The other coil wire would be orange or gray – that is the negative side. Hondas set-up is blue/yellow and yellow/blue for the negative, and black/white for the positive. Suzuki has orange/white on both coils as positive and has white or black/yellow as the negative side. COIL SELECION Q: My bike has two (or four) coils – Which one/ones do I use? A: Most multi-cylinder bikes have one coil per cylinder. You only need to connect to one of the coils – choose the one most convenient for wire routing. Step1: Remove headlight, (headlight switch) seat and gas tank from KTM. Step 2: Partially install the headlight assembly using the top right band only to hold it in place temporarily. You will need to plug wires to this assembly and if you put all four bands on you will not be able to make the connections. Step 3: Install handlebar switch on clutch side. You will need to move clutch perch to the right (about ½ inch to1 inch) to make room for the switch. The red knob on the clutch adjuster should just miss the handlebar switch. The switch plugs into the circuit board on the bottom of the headlight using the 8-pin plug (the only unused 8-pin one on the circuit board) Step 4: Behind the gas tank and in front of the air box is a small rectangular hole in the frame. You will be feeding two lines with the plug ends first down through this hole. They must be fed one line at a time and you may need to use needle nose pliers to grab them and help pull them through. The lines you want to feed through this hole are the power line with two-pin molex plug and the line for the taillight with the six-pin plug. Route these wires all the way to the headlight assembly along the left side of the bike on the bottom of the gas tank frame tube. In this step we will connect the power line only. With the handlebars turned all the way to the right, plug the power wire into the back of the headlight assembly making sure to leave some extra wire so you can turn the handlebars both ways without tugging on the wires. The other end of the power line has battery terminal loops. The positive has an in-line fuse and the other black wire is the negative. Connect these to the battery.

Always make a pre-ride inspection before you start the engine. You may prevent an accident or equipment damage. 2 Many accidents involve inexperienced riders. Most countries require a special riding test or license. Make sure you are qualified before you ride. NEVER lend your motorcycle to an inexperienced rider. 3 Many car/motorcycle accidents happen because the car driver does not “ see the motorcyclist. Make yourself conspicuous to help avoid the accident that is not your fault: • Wear bright or reflective clothing • Don’t drive in another motorist’s “blind spot” 4 Obey all national, and local laws and regulations Excessive speed is a factor in many accidents. Obey the speed limits am NEVER travel faster than conditions warrant • Signal before you make a turn or lane change. Your size and manoeuvrability can surprise other motorists.5 Don’t let other motorists surprise you. Use extra caution at intersections, parking entrances and exits and driveways. 6 Keep both hands on the handlebars and both feet on the footrests while riding. A passenger should hold onto the motorcycle or the rider with both hands, and keep both feet on the passenger footrests. PROTECTIVE APPAREL
1 Most motorcycle accidents fatalities are due to head impact. ALWAYS wear a helmet. You should also wear a face shield or goggles; boots, gloves, and protective clothing. A passenger needs the same protection. The exhaust system becomes very hot during operation, and it remains hot after operation. Never touch any part of the hot exhaust system. Wear clothing that fully covers your legs.

Position the motorcycle on a firm, level surface, in an area where there is enough room to safely lay it on its left side. 2. Remove the left side mirror by following the nstructions on page 2-7 of the Service Manual. 3. Remove the left engine side cover by following the nstructions on page 2-5 of the Service Manual. 4. Remove the antenna whip(s). 5. Remove the coolant reserve tank by fol- lowing the instructions on page 6-7 of the Service Manual. 6. Place thick, non-abrasive padding (such as furniture blankets) on the ground to protect the motorcycle when you lay it on its side. 7. Lock the handlebars to the RIGHT, using the ignition key. 8. Using two people, gently lay the motor- cycle down on its LEFT side on the pad- ding. The motorcycle will first rest on the wheels and left engine and saddlebag guards. Continue to lean the motorcycle to the left until it rests on the left handlebar end and left engine and saddlebag guards. The motorcycle should be laying on the padding, with its engine guard, saddlebag guard, and handlebar end resting on the padding – no painted parts should be con- tacting the padding. 9. Clean the frame crossmember with acetone. 10. Draw a line on each side of the grinding template (S0512) 30 mm from the for- ward edge, stopping  between the two arrows, as illustrated below. 11. Put this template on the frame and, using a fine-tipped felt marker (such as a Sharpie), draw a 30 mm line on both crossmember welds. Start this line at the forward edge of the grinding template and stop between the two arrows as shown in the illustration on the next page.Now remove the grinding template

INSTALLATION NOTES The upper cup washer (A) must be oriented with the flat side up and the lower cup washer (D) with the flat side down. See Figure 1 for the following procedure. 1. Align the components as shown, and install the risers (2) to the upper fork bracket. The ground wire (G) and the internal tooth lock washer (H) are located on the right side only. Do not tighten the riser mounting screws (I) at this time. 2. If an appropriate Harley-Davidson 1-1/4 inch handlebar has not been installed, install one according to the Instruction Sheet included with the kit, or re-install the handlebar assembly onto the risers. 3. Loosely install riser caps (1) onto the handlebars and risers using four socket head screws (3) as shown. 4. Ensure that the risers stay properly aligned with the handlebar and tighten the riser mounting screws (I) to 50-60 ft-lbs (68-81 Nm) . 5. Adjust handlebar to the desired position, ensure that it is centered on the risers, then, starting with the front screws, tighten the four socket head screws (3) to 12-15 ft-lbs (16- 20 Nm) . 6. Turn the handlebars full right and left. Check that: •The handlebars and triple tree clamps do not contact the fuel tank. •The steering stops function properly. •The wiring and brake line are not pinched or kinked in the steering assembly. •Throttle returns from full open to close at both fork stops. Install proper length brake lines. Incorrect brake line length can adversely affect motorcycle operation, which could cause loss of control resulting in death or serious injury. (00325a) •If you are installing different handlebars, measure the change in distance that will be required from the end of the stock brake line to the brake master cylinder. •Compare this revised length to the brake line provided in your kit. •If the line is more than 2.0 in. (50.8 mm) longer or more than 1.0 in. (25.4 mm) shorter than the above measured distance, see a Harley-Davidson dealer for the correct brake line length

REMOVAL Front Fork Assembly 1. Refer to the XR model section of the service manual and remove the front forks. INSTALLATION Front Fork Assembly 1. Install front forks from kit to motorcycle according to service manual instructions but do not tighten the fork bracket pinch screws at this time. 2. See Figure 1. Measure the distance from the top of upper fork bracket to top of fork assembly. Both sides must be exactly the same and measure 0.388-0.468 inch (9.85- 11.89 mm) above the top fork bracket. Align the adjustment screws inline with the handlebars (see Figure 5). is06083a Figure 1. Fork Installation Height Measurement. NOTE If new pinch screws are not readily available, use a wire grinder wheel to remove all remaining lock patch from original pinch screws, wash screws in clean solvent and dry thoroughly. Apply two drops of LOCTITE® 262 to the first 1/4 in. (6.35 mm) of the end threads. 3. Install pinch screws to upper and lower fork brackets. 4. Verify fork tube installation measurement is 0.388-0.468 inch (9.85-11.89 mm). 5. Tighten pinch screws to 30-35 ft-lbs ( (40.7-47.5 Nm)) See Figure 2. The top edge of reflector should be 1-1/2 inches (38.10 mm) below the lower edge of the bottom fork clamp. 6. Remove the adhesive backing. Place reflector in position and press reflector firmly into place to activate the adhesive. Repeat for reflector on opposite fork. REMOVAL OEM Rear Shock Absorbers 1. Refer to the XR model section of the service manual and remove the rear shock absorbers. INSTALLATION Rear Shock Absorbers 1. See Figure 3. Install the rear shock absorbers according to service manual instructions. The shocks are installed with the external gas reservoir to the rear of the shock absorbers and the thick side of the grommet installed to the frame rail mounts. is06142 Figure 3. Install Thick Side Of Grommet To Frame Rail SUSPENSION ADJUSTMENTS Front Fork Suspension Adjustment Whenever a wheel is installed and before moving the motorcycle, pump brakes to build brake system pressure. Insufficient pressure can adversely affect brake performance, which could result in death or serious injury. (00284a) Adjust both forks equally. Improper fork adjustment can lead to loss of control, which could result in death or serious injury. (00124c) Compression and rebound adjusting valves may be damaged if too much force is used at either end of the adjustment range. (00237a) NOTES Damping is set at the factory for the average solo rider under normal riding conditions. The rider may make adjustments to compensate for individual riding styles and varying road conditions. Evaluating and changing the rebound and compression damping is a very subjective process with many variables and should be approached carefully. The front and rear preload setting will need to be adjusted for the rider’s weight and cargo. This adjustment should be made before the motorcycle is ridden any distance and after changing the overall vehicle weight (adding saddlebags, etc.). If the preload adjustment is correct, and you have the rebound and compression damping set at the factory recommended points, the motorcycle should handle and ride properly. Changes in the load carried requires changes in the preload setting(s). Carrying less weight than was used for setting up the suspension requires decreasing the amount of preload. Increasing the load carried requires adding more preload. The following tools are needed to make suspension adjust- ments. • 5 mm hex key (front fork preload adjustment tool). • Spanner wrench with extension handle (shock absorber preload adjustment). • Screw driver (front fork damping adjustment). 1. Front fork preload adjustment: a. See Figure 4 and Table 1. Using the 5 mm hex key, turn the preload adjuster counterclockwise until it stops. This is the minimum preload setting. b. Turn the preload adjuster clockwise the recommended amount specified for the rider weight

This kit is designed for installation on the following models which have original equipment 39mm front fork tubes (including chromed tubes) and 19-in. cast-aluminum front wheels: • 2000 – 2003 XLH 883, XLH 883 Hugger and XLH 1200 • 2000 – 2003 FXD (Super Glide) This kit can also be installed on the above XLH and FXD models which have original equipment 39mm front fork tubes and 19-in. laced front wheels only after one of the following procedures is performed: • The original single-flange hub of the 19-in laced front wheel is replaced with a new double-flange hub (H-D Part No. 43629-00), (sold separately) which will accept the second brake disc. OR • The original 19-in. laced front wheel assembly, which has a single-flange hub, is replaced with a new 19-in. laced front wheel assembly (H-D Part No. 43579-00), (sold separately) which has a double-flange hub designed to accept the second brake disc. See the Service Parts Illustration for a list of the contents included in this kit. This kit does not include the front brake line required for a dual disc system; the brake line must be purchased separately as follows: • For XLH 883 motorcycle equipped with low-rise (flat) handlebars, order dual disc brake line H-D Part No. 45148-96. • For XLH 883 Hugger, XLH 1200, and FXD Super Glide models with “buckhorn” (pull-back) handlebars, order dual disc brake line H-D Part No. 45111-96. The rider’s safety depends upon the correct installation of this kit. Use the appropriate service manual procedures. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Davidson dealer perform the installation. Improper installation of this kit could result in death or serious injury. (00333a) Brakes are a critical safety component. Contact a Harley- Davidson dealer for brake repair or replacement. Improperly serviced brakes can adversely affect brake performance, which could result in death or serious injury. (00054a) Removal and Disassembly – Front Brake System NOTE A Service Manual for your motorcycle is available at your Harley-Davidson Dealer. 1. Block motorcycle underneath frame so that front wheel is raised off the ground slightly. 2. Remove original front brake caliper from left side of front fork according to appropriate Service Manual procedures. Let caliper hang loose on brake line. Save all components and fasteners for reinstallation. NOTE Do not operate the front brake lever with the front caliper removed because the piston may be forced from the caliper. Reseating the piston requires disassembly of the caliper . 3. Remove socket head screw which secures a clamp (retains front brake line) to underside of front fork lower bracket (lower triple clamp). Discard clamp and screw. 4. Remove screw, lockwasher, and clamp which secure front brake line to right rear side of front fork upper bracket (upper triple clamp). Save all components for reinstallation. 5. Remove right mirror and, if applicable, right turn signal lamp assembly from original front brake master cylinder casting. Save all components and fasteners for reinstalla- tion.

INSTALLATION 1. This lowering method requires replacement of the front spring spacers. This is a simple task, and is completely reversible. First, raise the front tire off of the ground before you begin. Raise the motorcycle so no weight is applied to the front wheel. 2. Cover the gas tank with a thick towel to prevent scratching. Don’t omit this…you’ll be sorry if you do! 3. If the handlebar risers are OEM (stock), loosen the handlebars in their clamps and lift them from the risers, carefully placing them on the gas tank on a thick towel to prevent scratching. This will allow room for the spring spacers to be removed from the front forks. 4. Using a small knife blade, sharp screw driver, etc. in the pinch grove on each side of the triple clamp, gently pry upwards and pop the chromed plastic covers off. These are the covers on the top of the front forks, covering the spring retainers. Below these chrome caps, you’ll find a gold anodized metal plug with a small counter bore in the center. This is the part used to retain the springs within the front fork tubes. Using an extension bar, large Phillips screwdriver, etc., press down a bit in the counter bored area of the plug to take the pressure off of the small internal “C” ring. While this “gold” colored plug is depressed, remove the internal C-ring. The C-ring is made of small diameter wire. Once the C-ring is removed, slowly release the pressure on the plug and it’ll push itself out of the top of the shock. The picture below is of the upper fork leg with the gold retaining plug removed. 5. Stick a finger into the fork tube, and slide the OEM tubular spacer up and out of the fork tube. 6. The picture below illustrates the use of a Scootworks lowering spacer with the fork spring. On the right hand end of the you’ll see a Scootworks lowering spacer. The fork spring stays in the front fork, and you’ll drop in the spacer with the desired amount of lowering. The approximate amount of lowering is marked on each Scootworks spacer. 7. Select the spacers for the desired amount of lowering. The longest spacers supplied are marked as [1] and will lower the front suspension 1″. The spacers of middle length are marked as [2] and will lower the front suspension by 2″. The shortest spacers supplied in the kit are marked as [3] and will lower the front suspension by 3″. Omission of the spacers completely will lower the front suspension by approximately 4″. 8. Install the selected spacers in the fork tubes, on top of the internal fork spring. Place the gold anodized metal plugs on top of the spacers and press them back into the fork tube. Be sure to turn the metal plug so the side with the counter bore is facing outwards. Reinstall the C-rings, and gently lower the front end back to the ground. Make sure the C-rings seat themselves in their respective grooves when the weight of the bike is placed back on the front end. Re-install the chrome caps.
