1. Place the machine on a stable work stand. 2. If you are not familiar with removing the original exhaust refer to the owner’s manual before you start work. 3. Always allow your machine to cool down before attempting to remove the exhaust. 4. Remove the two bolts from the right side panel. Then remove the side panel. 5. Loosen the stock mid-pipe clamp, then remove the stand-off bolt and bracket bolt that supports the muffl er. 6. Remove stock muffl er and clamp from the stock head pipe. 7. Slightly loosen the stock head pipe at the cylinder head to aid in aligning the parts. INSTALLING THE NEW XCR SYSTEM 1. Installer must use supplied hardware. 2. Slide mid-pipe onto head pipe. Rotate the mid-pipe slightly to obtain proper alignment with sub-frame mount. 3. Install the supplied M8x16mm bolt through sub-frame into the stand-off mount on mid-pipe (Finger tight). 4. Slide the muffl er onto mid-pipe, align muffl er mount with the stock muffl er mount hole, and install and fi nger tighten the OEM bolt. 5. Once you have the system fully aligned, install and tighten all the bolts securely to factory specifi cations. 6. Replace the side panel and secure the mounting bolts. 7. Re-tighten stock head pipe at the cylinder head. TEST RIDING 1. When you fi rst ride the bike be aware that the characteristics are often quite different so start out slowly. TUNING 1. On the KX450F, we suggest using stock jetting based on our testing condition. These specifi cations should only be used as a guideline. Riding at different elevations or climates may require using different settings to obtain peak performance. If you need additional assistance, please refer to your Kawasaki owner’s manual. 2. To convert system from Offroad to Competition specifi cations, remove the 5mm Allen bolt and Spark arrestor. Two different Db lowering inserts are also available (see accessories section on page 2). To return the system to Offroad specifi cation re-install the Spark arrestor into the rear of the muffl er using a small amount of blue thread locking compound (Loctite® 243) re-tighten the 5mm Allen bolt (6.5 ft pounds)

STEP 1 Remove the stock mirrors. LEFT SIDE: STEP 2 Choose the longest Allen bolt from the hardware kit that passes through the hand control, a split lock washer, an internal tooth star washer, the turn signal mount (if applicable), and still provides maximum thread engagement in the mirror stem without bottoming out. Mount the mirror with the hardware listed above. (Place the star washer between the mirror stem and the hand control). RIGHT SIDE: STEP 3 If the turn signals are not mounted under the mirror, proceed in the same manner as the left side. STEP 4 If the turn signal is mounted under the mirror proceed as follows: Apply Red loctite to the short threaded end of the special mounting stud. STEP 5 Remove the turn signal assembly from the stock mirror. Pay close attention to how the stock turn signal ball joint assembly comes apart as this will aid in re-assembly. STEP 6 Place a star washer over the mounting stud and insert the mirror and stud assembly into the hand control. Re-assemble the turn signal ball joint being sure the turn signal light is aimed to your liking. You may wish to consult your H-D shop manual when re-assembling this ball joint. WIRING: STEP 7 Determine where you wish to splice into the H-D turn signal wiring harness. Cut the harness or strip back an appropriate amount to vinyl wire covering and prepare the wires for splicing. Make the wire connections as follows: Wires from Turn Signal Mirror H-D Turn Signal Wire Colors Black – (Ground) Black (Ground) Red – (Running Light) Blue (Running Light) White (Turn Signal) Violet (Turn Signal) If a more pronounced flash is desired, one may eliminate the running light function and wire as follows: Black Black Red and White together Violet If these turn signal mirrors are to be used in conjunction with stock front turn signals, no load equalizer will be required. If the turn signal mirrors are REPLACING stock front turn signals, in most cases, a load equalizer is required. For easiest access we suggest installing the load equalizer under the seat; tapping into the main wiring harness that leads to the tail lights and rear turn signals.

EXHAUST SYSTEM REMOVAL READ ALL INSTRUCTIONS BEFORE BEGINNING 1. Under the oil tank on the right hand side, locate the rear O² sensor connector. Unplug sensor and feed the end of wire through the frame freeing it from motorcycle. NOTE: Pay attention to wire routing for re-installation. 2. Open the plastic cover above the rectifier on front of the frame to access to the front O² sensor connector. Unplug sensor from harness. Remove ZIPSTRIP holding wire to frame and feed the wire through freeing it from motorcycle. 3. On floorboard equipped models, loosen the right hand floorboard mounting bolts to gain clearance for exhaust removal and installation. 4. Loosen the heat shield clamps on both front and rear exhaust pipes. 5. Remove the mounting nuts from each head pipe, located at the cylinder head. 6. Remove the nuts attaching the exhaust mount bracket to the frame. 7. On FLSTD and FLSTF models, you will need to remove the right side passenger foot peg and hanger, as this is attached to the exhaust mount bracket. Replace the passenger foot peg assembly using the BOLT 14 Allen bolt (supplied). 8. Remove the entire exhaust system and set it aside. 9. Remove the two lower mounting studs from the frame See figure 1 . Recommended replacement exhaust port gaskets, H-D P/N: 65324-83A. 10. Carefully remove exhaust port flanges and circlips from the stock exhaust system using snapring pliers. See figure 2 . NOTE: Replace bent or damaged circlips. Check exhaust port gasket condition. 11. Remove O² sensors from stock head pipe and set aside for re-installation on your new RUSH exhaust system. PAGE 1 OF 4 RUSH RACING PRODUCTS EXHAUST SYSTEM INSTALLATION P/N 7020 – 7120 BEFORE INSTALLATION PLEASE READ ALL INSTRUCTIONS 1. Remove header and heat shields from protective packaging. Place each heat shield on a non-abrasive surface such as a blanket or carpet. Using a felt tip pen, mark outside edge of each heat shield to show location of mounting clips that hose clamps will loop through See figure 3. 2. Apply a small amount of anti-seize compound to the threads of the O² sensors and install them into the new head pipe. NOTE: Be careful not to get anti-seize on sensor tip, it may affect sensor function. 3. Install circlips and flanges from stock system onto the new head pipe See Figure 2. Note: Replace circlips if bent or damaged 4. Attach BRKT-007 to frame using two BOLT 12 Tighten to factory specs. 5. Install complete assembly into exhaust ports (rear port first). Use stock flange nuts, Do Not Tighten .

On FLSTC, FLSTF, FLSTN and FLSTSC models, loosen the right hand fl oor board mounting bolts to gain clearance for exhaust removal and installation. 4. Loosen the heat shield clamps on both front and rear exhaust pipes. 5. Remove the two mounting nuts from each head pipe, located at the cylinder head. 6. Remove the nuts attaching the exhaust mount bracket to the frame. 7. On FLSTN, FLSTF and FXSTD models, you will need to remove the right side passenger footpeg and hanger, as this is attached to the exhaust mount bracket. Remove hanger, and replace the passenger foot peg assembly using the 3/8″ x 2 1/2″ Allen bolt (supplied). 8. If equipped, unbolt the carriage bolt and clamp attached to the bracket under the right side transmission cover. 9. Remove the entire exhaust system and set it aside. 10. If equipped, remove the bracket from under the right side transmission cover. 11. Using a 7/8″ or 22mm wrench, carefully remove the O2 sensors from the stock head pipes and save for re-use with the new system. 12. Remove the two lower mounting studs from the frame (Figure 1). 13. Carefully remove exhaust port fl anges and circlips from the stock exhaust system using snapring pliers. NOTE: Replace bent or damaged circlips. Check exhaust port gasket condition. 1. Assemble the peg onto the peg adaptor by removing the allen bolt from the end of the foot peg you are using. Remove the clevis assembly (folding mechanism) from the peg itself. Assemble the peg and allen bolt on to the peg adaptors. 2. The original peg pivots or folds up on a pin and has a return spring. Note how the spring is assembled into the peg. Remove the cotter pin, washer and pivot pin and foot peg. Install the new peg and adaptor assembly onto the motorcycle in the same manner and using the same spring, pin, washer and cotter pin. Set the angle of the new peg as desired and tighten the allen bolt securely. 3. Use the small set screws located at the end of the adaptors to raise and lower the foot pegs resting position.

1. Starting on the left (shifter) side remove shifter pivot bolt (large allen head). Rotate the shifter assembly out of the way. Remove the retaining clip from the bottom of the foot peg pivot pin. Remove the pin and the foot peg. 2. Install the left floorboard in the original foot peg mounting location. (Note the L & R markings on the backside of the mounting blocks.) Place the allen bolt (supplied) through the original mount and the floorboard. It may also help to use the shank of a Phillips screwdriver in the bolthole at the same time to help align the holes. In some cases due to variances in the stock foot peg bracket it you may need to use a 25/64″ (.390) drill bit and drill thru both the bracket and the floorboards mounting block to allow the bolt to go thru. The blocks and their holes are machined to exact tolerances and is kept as close as possible to the size of the peg bracket so that there will not be any looseness or drooping of the floorboards when installed. Thread one of the Ny-loc nuts (supplied) onto the bolt and tighten securely. Reinstall shifter assembly and tighten securely. 3. Repeat for right side and re-check hardware for tightness. (The brake assembly will not need to be removed.)

STOCK EXHAUST SYSTEM REMOVAL 1. On FLSTN, FLSTF, FLSTH and FLSTC use a #45 Torx driver to loosen the right hand floor board mounting bolts to gain clearance for exhaust removal and installation. 2. Loosen the heat shield clamps on both front and rear exhaust pipes. 3. Loosen the crossover pipe clamp, located between the front and rear head pipe. (Not necessary on 2000-up models). 4. Remove the two mounting nuts from each head pipe, located at the cylinder head. 5. Remove the bolts attaching the mufflers to the frame. 6. Remove the entire exhaust system and set it aside. 7. On pre 2000 models, remove the lower mounting bar. 8. FLSTN, FLSTF and FXSTD models have an upper mounting bar that must be removed in addition to the lower bar. On pre 2000 models go to step #9, on 2000-up models go to step #10. 9. Remove the right passenger foot peg bolt. Position the motorcycle on the side stand with a floor jack under the swing arm pivot bolt on the right hand side. Raise the jack just enough to take the weight off the pivot bolt, remove the bolt and stock mounting bar. Reinstall the pivot bolt and torque to 120 -150 ft. lbs. Reinstall the passenger foot peg using the 1/2″ x 3″ Allen bolt and 1-5/8″ length spacer (supplied).

* Remove the foot peg from the folding clevis base by loosening the allen bolt at the end of the foot peg, then remove the allen bolt from the peg. * Place the new longer allen bolt thru the peg and slide the smaller, male end of the peg extension onto the bolt. * Screw this assembly back into the clevis or folding part of the peg base. * Rotate the peg to the desired angle and tighten the allen bolt.

(Two of the bolts are visible, the third is accessed by removing the right hand passenger foot peg.) Replace the foot peg using the 3/8″ x 2 1/2″ Allen bolt and 3/4″ length spacer (supplied). 11. The bolts and spacers used in the above steps may also be used on all Softail models to space the right rear foot peg away from the exhaust. 12. Carefully remove the flanges and circlips from the stock exhaust system using snapring pliers (save for reuse). NOTE: If circlips look bent or twisted replace them with new circlips.
