Mount Installation Note: There are different hole locations on the plow mount depending on the bike model. For Prairie 360 use the middle hole locations (B), for Prairie 650 and Twin Peaks 700 use hole locations (A) on mounting plate, as shown in Figure 1. Figure 1 Hole Locations WARN INDUSTRIES PAGE 3 67954 Rev A3 To install the plow mount to the underside of the vehicle install the front two U-bolts PN 60869, and loosely tighten the 5/16″ nuts. Pull the plow mount back in the furthest position and then fully tighten, as shown in Figure 2. For the Kawasaki Prairie 360 use the second set of U-bolts PN 61262 and securely tighten around the frame in hole location (B) . For Kawasaki Prairie 650 and Suzuki Twin Peaks 700 drill a 3/8″ hole through the aluminum skid plate, using the plow mount as a template, as shown in Figure 3. Repeat the same process on the other side. After both holes are drilled attach the mounting plate with the second set of U-bolts PN 61262 and securely tighten around the frame in hole location (A) . Tighten all fasteners securely. Torque 5/16″ Bolts: 20ft. lb.

1) Place jack under center of ATV front end and lift until front wheels clear the ground. Be careful to support ATV properly so that it is securely supported but so that A-arms and shocks can droop to full extension. 2) Remove front wheels. 3) Remove or loosen front plastic. 4) Remove C-clip and nut at the top of the strut. 5) Screw bracket “A” on top of strut to the same torque specifications as the nut. 6) Place the top adapter “A” through the top of the strut mount, and screw the original nut on the top of bracket “A” securing it to the strut mount. Tighten this nut to the required manufacturer specifications and replace the factory C-clip. 7) Repeat the procedure for the other side. 8) Install the wheels, torque wheel lug nuts to manufacturer’s specifications, lower and remove jack. Check for clearance problems or misalignment. Rear Lift 1) Place jack under ATV at the rear of the bottom skid plate and lift until the weight is off of the suspension. Be careful to secure the ATV properly so as not to fall off the jack. 2) Remove the bottom of the shock from the shock mount on the axle. 3) After removing the shock, jack the ATV up 1″-2″ further. 4) Place Bracket “B” between the shock and shock mount with the notched out ends facing downward. Insert stock bolt to secure bracket “B” to the shock mount and the shock. Fasten nut. 5) Insert the new 12x75mm Bolt to the top of bracket “B” and the shock eyelet and secure with a new 12mm nut. 6) Tighten all nuts and bolts to manufacturer’s torque specifications. 7) Install the wheels, torque wheel lug nuts to manufacturer’s specifications, lower and remove jack. Check for clearance problems or misalignment.

Top fork is as removed. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Before removing the fork from the clamps on the yokes I loosened the fork top. Before removing the fork top the fork-slider was placed in a vice and the bottom bolt loosened….. … before finally being removed with the fork upside down. Because the springs were still in situ this gave sufficient tension on the damper-rod to prevent it from turning and allow the bolt to be removed. When I turned the fork the right-way up to remove the fork-top I did it over a container to catch the oil. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource All the OE components that will no longer be required. Left to right. Fork-top, spacer tube, washer, spring, damper-rod. Bottom bolts get re-used. Old and new, laid-out for comparison. The damper unit, minus spring and fork-top, drops inside the stanchion and slider. Kawasaki Ninja 650R (ER-6F) & ER-6N Resource Then the bolt goes back in, as tight as possible, to secure it. Top fork is done, second one awaits. Note the spring seat on the right, just below the spring. This drops over the damping rod after the oil has been added. The small locking-nut screws over the threaded part of the damping-rod next, all the way to the bottom. Spring drops in and then the fork-top screws on to the damping-rod as well, all the way down to the lock-nut which is used to secure it. At this point the stanchion is extended to the fork-top which is screwed in. Job done.

1. Place the mounting plate into position on the front bumper tube assembly and attach with the four ¼- 20 u-bolts, hex nuts, and lock washers. See the illustration below for detail. 2. Place winch onto the mounting plate and attach with the four 5/16-18 hex bolts and lock washers that came with the winch. See the illustration below for detail. NOTE: There are two sets of mounting holes to accommodate the 3.0ci winch, A2000 and A2500 winches. 3. Tighten all fastners securly at this time. Remove plastic from around air filter housing. Remove air filter housing lid and air filter. Remove 8 small screws from bottom of air box. Next, remove bolt from front and rear of air box. Remove the air box. Remove old snorkel from air box. Remove hose clamp and rubber drain tube from old snorkel. Reinstall on new snorkel. Install new snorkel vertical with the air box. Reinstall air box making certain all vacuum hoses are reinstalled. Check for clearance around new snorkel. Make sure all wires and steering stem do not come into contact with the snorkel. Adjust as necessary Reinstall filter and filter cover. Jetting depends on your elevation. A good starting point for 1000 feet and under is to remove the main jet #142 from the rear carburetor. Install it in the front carburetor. Purchase and install a #145 main jet in the rear carburetor. This works well with an aftermarket air filter and exhaust. For a very reasonable price, HMF Exhaust offers a jet kit with their exhaust that we recommend. Let them know Diamond G Racing sent you.

1. Remove the two 8mm bolts that attach the front bumper assembly to the ATV frame see figure 3. 2. Place Winch mounting plate (A1) into position and fasten the two bent down tabs to the ATV frame using the two 8mm bolts removed in step one, see figure 4, and figure 5. Do not tighten fully at this time. 3. Attach the front of the mounting plate using four 1/4-20 u- bolts (B1), eight lock washers (B2), and eight 1/4-20 hex nuts (B3), see figure 6. 4. Tighten all fastners for the mounting kit at this time. 5. Place winch into position behind the mounting plate. Attach the top two feet of the winch using two 5/16-18 hex cap screws and lock washer. These fasteners will be found in the hardware kit that came with the winch. Note: The winch has floating nuts in its feet. In some instances, a nut may be moved off to one side making it impossible to screw a bolt in. If this becomes the case, take a screwdriver and center the floating nut in the winch to the bolt hole opening. Now attach the bolt through the Winch Plate and into the winch. 6. If using a Cast Hawse Fairlead: It may be neccasary to remove the cast hawse fairlead from the fairlead mounting plate that came with the winch.

1. Remove the bottom and middle bumper mounting bolts. 2. Pull the front bumper outwards while sliding the winch mount behind the bumper with the roller fairlead mount tabs facing downward and towards the front. Slide the roller fairlead mount tabs through the upper opening of the bumper. 3. Bring the back of the winch mount up to the bottom of the middle bumper mounting tubes and install the (2) 5/16″ x 1-1/8″ x 1-3/4″ u-bolts over the tubes and through the winch mount. Install (4) 5/16″ flat washers and Nylock nuts. 4. Install the (2) 5/16″ x 1-1/4″ x 2″ u-bolts over the middle bumper cross tube then through the winch mount. Install (4) 5/16″ flat washers and Nylock nuts and tighten all nuts. 5. Install the winch to the bottom of the mount using the hardware provided with the winch. Be sure the winch winds in the correct direction. 6. Install the roller fairlead using (2) 5/16″ x 3/4″ hex bolts and 5/16″ Nylock nuts provided (rollers should turn freely). Note: Bottom roller may need to be removed to run wire rope through. 7. Push the bumper back into place and reinstall the original bolts. 8. Using the instructions provided with the winch, wire accordingly

didn’t go to my local Kawasaki shop expecting to trade in the 2004 636 I’d been happily riding. I honestly didn’t expect there to be anything on the floor that would motivate me to bring the bike in. Some of you reading this may be able to relate to what I am saying, the day you don’t look for something is the day that you find exactly what you didn’t know you need. That was the day I decided I needed to take home the new ZX-6R. The reworking of the new ZX-6R is more than just about looking good. According to KMC the engine has been redesigned from the crankcase up for the first time in ten years. Racing technology built into the new bike is a close-ratio cassette transmission that can be removed without the needing to split the main crankcases in case you needed to make repairs or adjustments at the track. They also tell us that the fuel injection system has shorter throttle bodies with a smaller diameter bore which claim to give this new smaller sized engine more torque in the mid-range. It also comes with a GPS – Gear Position Sensor. The new ZX-6R comes stock with a slipper clutch which is one difference between the 2004 and 2007. My 2004′s rear wheel would hop if I geared down before a corner and my engine rpms were too high. The slipper clutch allows quicker downshifts. To experience the gains of a slipper clutch you don’t have to buy a 2007 Kawasaki – it was introduced to the 636 in 2005. A quick glance at the exhaust might leave the impression that the ZX-6R comes stock with stacked twin small diameter exhaust cans but if you look closely you will see it is a single oval pipe with a shotgun styled end cap. The titanium pipe has the pre-chamber and catalyser located below the engine to keep the weight on the bike low and centered and the temperature of the under seat silencer reduced. Looking at the new Kawasaki with its fairing removed, I wonder how much more it would have cost the consumer to have an exhaust system that not only works wonders but would be worth showing off? Even if some of the systems of the new 600 look better hidden by plastic the bike does have a cohesive look and every year the fit and finish of Kawasaki’s bikes seem to get better. You can look at this bike from almost any angle and nothing jumps out at you – unless you are on the right side of the bike looking at the rear brake reservoir. It seems odd to me that they would leave the rear brake reservoir exposed. Another design feature of the smooth body of the 2007 ZX-6R is the lack of tie down points for any luggage. It can be argued that this is a bike intended for Sunday morning canyon rides or track days on weekends but if you want to take the 600 out for a weekend away then there is aftermarket solution. Ventura Racks allow you go on vacation with your bike. A Ventura Rack provides you with a frame that you attach to your bike that you can secure luggage to. There is no drilling of body work and the Ventura rack I got fit onto the bike perfectly the first try. One of the things I really like about the Ventura Rack is that you can easily attach bags that you may already have or you have the option of buying the Ventura luggage system. Just give yourself time before a motorcycle trip to pack
