1. The Float The float bowl acts as a fuel reservoir to meet engine demand. The float is hinged on a pin in the float boss. It rises and falls with the fuel level in the float bowl. The small metal tang integrated in the plastic float supports the float valve, also known as the float needle. As the fuel in the float bowl rises, the float valve is pushed into the valve seat, until it’s high enough to shut off the fuel flow to the bowl. As fuel is used the level in the bowl drops lowering the float which pulls the float valve from its seat, and fills again. Adjusting the height of the float has a big effect on the mixture as a low or high float level makes it harder or easier for the vacuum to suck fuel into the venturi. Differing float levels cause an imbalance which may be perceived as vibration. 2. The Choke This system is referred to as the choke. But that’s a misnomer. When you pull the choke knob, what you’re doing is retracting a plunger that opens a tube connected to the starter jet, allowing additional fuel to enter the venturi just below the vacuum hose nipple. It supplements the pilot system at start up. 3. The Pilot System The primary purpose of the pilot system is to supply the mixture at idle. It continues to supply fuel throughout the entire throttle range, but after about 1/8 throttle is reached the main system starts to put out more of the total mixture, up to full throttle. By adjusting the idle with the big screw on the left side of the carburettors the position of the butterfly is altered, so exposing one or more of the four small holes that are drilled into the venturi, (leading to the pilot jet) just under the butterfly valve, letting more or less air pass the butterfly. Adjusting the pilot screw that’s under the carburettor varies the amount of air premixing with the fuel before it enters the venturi. 4. The Main System Open the throttle and the cable that’s connected to the butterfly valve turns it from vertical to horizontal, so letting more air through the venturi. This increases the vacuum effect that is transferred up through the vacuum drilling in the slide to the diaphragm valve that leads to the diaphragm chamber. The top chamber is separated from the bottom by a rubber diaphragm. The bottom chamber is open to atmospheric pressure from the airbox. When the vacuum in the top chamber rises enough, the constant ambient pressure of the lower chamber helps the diaphragm valve overcome the downward force of the diaphragm spring, so it rises from the ven- turi. As the diaphragm is raised the needle is pulled out of the needle jet, exposing a thinner portion of the needle taper which allows more fuel to rise into the venturi to meet the increased engine demand. REMOVING YOUR STOCK SYSTEM 1. Place the machine on a stable work stand. 2. If you are not familiar with removing the original exhaust refer to the owner’s manual before you start work. 3. Always allow your machine to cool down before attempting to remove the exhaust. 4. Remove the two bolts from the right side panel. Then remove the side panel. 5. Loosen the stock mid-pipe clamp, then remove the stand-off bolt and bracket bolt that supports the muffl er. 6. Remove stock muffl er and clamp from the stock head pipe. 7. Remove the stock head pipe at the cylinder head. NOTE: It may be necessary to use a penetrating lubricant on the fl ange nuts. INSTALLING THE NEW ALUMINUM PRO SYSTEM 1. Install Aluminum Pro head pipe onto cylinder head using stock nuts. Leave these fi nger tight for now. 2. Slide mid-pipe onto head pipe. Rotate the mid-pipe slightly to obtain proper alignment with sub-frame mount. 3. Install the OEM bolt through sub-frame into the stand-off mount on mid- pipe (Finger tight). 4. Slide the muffl er onto mid-pipe, align muffl er mount with the stock muffl er mount hole, and install and fi nger tighten the supplied M8x25mm bolt. 5. Once you have the system fully aligned, tighten all the bolts securely to factory specifi cations. NOTE: We recommend starting at the cylinder head and working backwards. 6. The LEV II System Check allows the Diagnostic Tester to display the fuel tank vapor pressure as the EVAP VSV and the CCV are operated in a specific six-step pattern. Problems with the EVAP system are quickly isolated by observing the change in vapor pressure during each step. Once the vehicle condition is corrected, the LEV II System Check can also be used to confirm the repair before the vehicle is returned to the customer. Turn the ignition switch ON. 2. Open the window halfway by pressing the power window switch. 3. Fully pull up the switch until the power window is fully closed and continue to hold the switch for at least three (3) seconds after the power window is fully closed. 4. Check that the “AUTO UP/DOWN” function operates normally. B. Back Door Power Window (4Runner) 1. Turn the ignition switch ON. 2. Open the back door glass. 3. Press the back door power window switch until the door glass is fully closed and continue to hold the switch one (1) second or more after the door glass is fully closed. 4. Q406.002 This is Groove # 1 Fig. A Fig. B Mixture Screw Remove Slide Plate Screws Remove The Lift Arm Screw 1. Remove top carb plate. Remove the slide lift arm screw and the two needle plate screws. Flip the linkage forward and remove the slide (Fig. A). 2. Install Dynojet needle on groove #4 for applications below 5000 feet, groove #3 for above 5000 feet, using all stock spacers. 3. Remove the stock main jet and replace with the Dynojet main jet provided. If you are running the stock exhaust, use the DJ134 below 3000 feet, DJ130 from 3000 to 6000 feet and DJ126 above 6000 feet. If you are running an aftermarket exhaust, use the DJ136 below 3000 feet, DJ132 from 3000 to 6000 feet and DJ128 above 6000 feet. Be sure that the jet you are changing is the main jet. Discard the plastic cup that is on the stock main jet. 4. Locate the Fuel Mixture Screw (Fig.B). Using a flat blade screwdriver, turn the mixture screw clockwise until it seats, then turn out 2 1/2 turns.

THE CUTTING WHEEL SHALL REMAIN IN THE PLANE OF THE LENS. 3 ) PROCEED TO CUT INTO THE CLEAR LENS APPROXIMATELY HALF OF THE THICKNESS, ALL THE WAY AROUND THE PERIMETER OF THE LENS – BE SURE NOT TO CUT ALL THE WAY THROUGH BECAUSE IT WILL NOT GLUE BACK TOGETHER PROPERLY. SEE “TIPS FOR CUTTING YOUR LENS” BEFORE BEGINNING. TIPS FOR CUTTING YOUR LENS A) KEEP THE CUTTING WHEEL MOVING AND APPLY LIGHT PRESSURE. SITTING IN ONE SPOT WILL JUST MELT THE PLASTIC. WIRING UP YOUR CUSTOM LED BOARD PLACE YOUR CUSTOM LED INTEGRATED TAIL BOARD NEXT TO THE HOUSING AND MATCH THE WIRE COLORS AS FOLLOWS: TRY TO HANDLE THE CIRCUIT BOARD AS LITTLE AS POSSIBLE AS FINGERPRINTS AND DIRT WILL HINDER THE PERFORMANCE. • BLACK ON HARNESS TO 6″ BLACK ON CUSTOM LED BOARD • BLUE ON HARNESS TO 6″ BLUE ON CUSTOM LED BOARD • YELLOW ON HARNESS TO 6″ YELLOW ON CUSTOM LED BOARD USE THE THREE (3 OF 5) SUPPLIED ORANGE SPLICE CONNECTORS. BE SURE TO SNIP OFF THE BARE ENDS OF THE WIRES ON THE CUSTOM LED TAIL TO ENSURE THAT THERE IS INSULATION WHERE THE SPLICE WILL OCCUR. THE SUPPLIED SPLICE CONNECTORS AUTOMATICALLY DISPLACE THE INSULATION AS NECESSARY. ONCE YOU DOUBLE CHECK YOUR COLOR MATCHING AND ARE ABSOLUTELY SURE THAT THE WIRES ARE FULLY INSERTED INTO THE SPLICE CONNECTORS DO THE FOLLOWING: 11 ) SQUEEZE THE SPLICE CONNECTORS FIRMLY WITH PLIERS. VISUALLY INSPECT YOUR CONNECTIONS TO SEE THAT THEY HAVE BEEN SPLICED PROPERLY INSIDE. 12 ) RUN THE GREEN AND BROWN WIRES THROUGH THE HOLE YOU OPENED UP IN STEP 9
